I carved the legs out of the 6" foam. Getting the basic shape with the drywall saw, I then used the rasp and sandpaper to smooth out the legs. The 6" foam would provide enough strength to hold up for the shows and beyond I made sure no part was too think. Yes, cutting, rasping and sanding the foam in my garage created a HUGE mess. Still cleaning that one up.
Lay out the legs on the foam.
Rough-cut with the drywall saw
Rough shape with the drywall saw
Incredibly messy
I cut slats into each side to accommodate the PVC.
I used the hot knife to cut each section into strips and each cube snapped out pretty cleanly.
To attach the legs I planned on a single slot in the back where PVC would nest into the slot and keep it from pivoting front to back. After I tried it, I found that it pivoted too much side to side. Before mounting I cut another groove and added a 90 degree turn to the PVC pipe. This L-shaped groove and PVC looks like it's going to work great. Instead of using Great Stuff to seal the foam onto the PVC, I just duck-taped it, just in case it needs to be removed for some reason.
With one slot it pivoted
I added a down-pipe to each side
Duct tape holds it firmly in place.
